Okay I have officially joined the FI club. Before I get into the details, let me say this -- the guys at AA are awesome. Let me tip my hat to Jean. He went the extra mile for me.

The Install
I really had plans to photo/flim, but I did the install myself and it's a lot more work that I originally thought. AA kits are VERY precisely engineered and there is little room to work and it's 95 degrees + here in Tampa after work so I waited until after 7 every evening. I ran into a couple of snags -- all directions related. The AA kits are awesome, but the directions -- well not so much. They send a few different sets of directions (one big and a couple 1-2 pagers). The big set has a numbers 1-43+/- steps. But those steps don't mention that you've got to change pulleys or pull back the radiator. No big deal, but usually when I get an instruction booklet with steps 1-43 mapped out, I am thinking that all of the steps are included. When I get a moment, I will edit AA's PDF file and make some changes that should help folks in the future. Also, the belt is very tight. It barely goes on after you change the pulleys, but if you put it over the tensioner last, you can get it on there.

Observations
1. It whistles! Especially at idle. When I go through the gate at MacDill, the MPs look at the car twice and one asked me if I had a turbo.
2. When accelerating hard and then letting off the gas, it makes an air puffing sound (pretty loud for my cabrio) which I assume is the blow off valve doing its job.

Performance
AWESOME! The car is easily low 12s. I put some race gas in just to try it. Bear in mind, I recently sold my 2006 GSX-R 1000 (low 10 second bike) so I don't impress easily. I was impressed! I would imagine that with the SMG in S6 and using launch control (1500 RPM -- wish it was higher), the race gas (100 octane) put me in the 11s somewhere. It pulls much harder after about 3500-4000 RPM on up. The low end is better than factory, but it's not V8 torqued.

Gas Mileage
I have seen many people ask the question. I am having a hard time believing this myself, but I kid you not, I was on I-75 the other morning and I was getting instant reading of about 37 MPG at 100 MPH. Seriously, no kidding. Overall, my mileage has gone UP about 3 MPG (average around town driving is about 18 now). And bear in mind that my foot is prone to push hard because it makes you smile every time you do it.

Traction Control
I had an O-3 E46 M3 Cabrio and sold it after I got the letter from BMWNA telling me that they wanted Reeves to rebuild my motor (the mental image which came to mind while imagining Reeves rebuilding a motor involved two monkeys using tools for their first time under the direction of Beavis and Butthead with the Service Manager being played by Walter Mattheau). I followed that car up with a GTO. I took the GTO out for its first hard drive after the break in period by launching onto I-75 at about 75 MPH when the car went sideways before I could merge (some traction control, huh). I was able to recover and put the car on swapalease that evening. Needless to say, that GTO was a death trap in the rain. Both of my M3s have been superb performers wet or dry with traction control on and off. I was worried that the AA S/C would put forth too much torque and HP for the factory traction control. I was wrong. It functions perfectly -- just as you would imagine a 12 second M3 should, to include in the rain. Yesterday it was raining here and a new Shelby Mustang pulled up next to me. The light changed, he stood on it and I left him like a cheap one night stand. The traction control allowed full throttle launch with minimal interference, despite the wet road. He tried once more and gave up.

I will post some pics and video when I get a chance.

Before you read on, know that Jean and Mike at active have been very responsive on this (demonstrative of their care for their customers) and an internal part failure of the Rotrex blower cannot in any way reflect negatively on AA. AA produces an excellent kit of the highest quality. Part failures happen in every mass produced product.

Bad news on day 5 since my AA Gen 3 S/C install:

While on my way to work this morning I heard a thud and the belt screech and then the belt snap. No noise prior, no warning, just sudden failure. An engine light came on right away and the car went into limp mode. I pulled over, looked under the hood and saw the broken belt. I tried to spin the S/C but it was frozen. Ouch! I emailed Jean right away and he emailed me right back (thanks Jean). Craig the engineer who usually handles problems was out, so Jean hooked me up with Mike (one of the owners -- thanks Mike for taking your time away from running AA to help me, says a lot about your dedication to your customers). I sent them pictures of the install and UPSd them the blower and the oil resevoir.

After I got the blower off and looked, I was surprised to see that the blower's internal fan (which gens the boost) had somehow lodged itself into the blower housing (see photo below) with something which resembled red paint on one of the fan blades (although I cannot say for sure whether the red substance was not on there when delivered). I was also surprised to see that the oil which came out of the blower was clean and clear. My initial suspicion was a failed bearing, but that would have just caused the unit to seize up after the bearing over heated (not forced the fan into the housing). But this looks like some part failed internally which caused a catastrophic failure. I have been researching the design of the unit and notice that the fan portion is actually separated from the chamber where the bearings and annulus ring are located. I have heard about the annulus ring failing before in Rotrex C series S/Cs, but I am not sure this was the cause. I have also heard that failure rates have been higher on Rotrex than Vortech or ASA. I am beginning to wonder whether I should have waited for the ASA blower. Oh well, woulda, coulda, shoulda... Anyone can get a bad part.

From what I have read, AA stands firmly behind their products, so I hope I'll get a replacement soon so I can get my M car back on the road. More to follow.http://gallery.me.com/mholten#100276

It's only natural that there will be failures with ANY piece of tech... my kit's intake manifold had a hairline crack on it. When I contacted AA, they IMMEDIATELY got 2 replacements ready.. high pressure tested them for 2 days and shipped them. The should be with me in the next day or so. The service has been awesome and at the end of the day THAT is what really makes the difference for me.

That they do....

I get really hacked off when I read all these posts flaming the AA crew about this problem and that problem... at the end of the day they are human beings dealing with other human beings... they rely on suppliers and supply chains so things WILL go wrong from time to time... the point is that they have produced a CONSISTENTLY powerful and quality kit that looks good and behaves brilliantly. If you are the market leader you have to stick your neck out all the time and you WILL get flack from your competition and from the few super-critics that are always out there.

I am a very proud supporter of AA and am loving every day I have this kit in my car... Not day has past since I bought the kit when some car lover has asked me to see under the bonnet and then beemed at the beauty of the instal... THAT makes it so worthwhile :)

I am still of the opinion that AA builds an excellent kit and they deserve much praise for the quality of their product. However, I am going to be somewhat critical of AA on their customer and technical support. If AA is a solid company, they will want to know where they can improve their business and take this as constructive criticism. No business is perfect, we're all human and none of us is perfect, but the mark of an iconic company is how they capture criticism and use it to improve their company.

More importantly, for the members of the board. An S/C purchase is costly for most of us, so when spending $8-12K on an S/C kit, you expect the best service. You are correct in your expectations. When/if something goes wrong, you'll need some savvy in dealing with AA. Accordingly, I've included some tips for dealing with them.

I am loving my AA S/C kit and would recommend it to anyone, with the caveat that you have your install double checked by a good tuner.

Okay, my new S/C arrived (finally!). The AA folks delayed a good bit while determining if there was some way to blame the S/C failure on me.

Well I installed the new S/C and replaced the lines and oil cooler and oil tank. To be sure, I had a tuner here in Tampa (who knows AA well and has installed too many AA turbos and S/C kits to count) look it over and install the belt (see my prior post on how hard it was the first time to install the belt).

Well long story short is that AA argued with me and my tuner over the belt size (AA kept insisting that both my tuner and I were wrong about the need for a larger belt). Bottom line, AA's instructions/engineering are not up to date with my 2006 M3. They are using a 2001 M3 install as the example for all E46 M3 installs. But my 2006 M3 required a longer belt and my tuner basically ignored AA's insistence that there was no way my car could be any different from a 2001 model. They ordered a custom and larger 8 rib belt from NAPA which fits perfectly. The blower whines a lot less now but feels as if it makes the same HP! It is still just as fast. Now I have peace of mind that a tuner here in Tampa (Cars and Concepts) confirmed the install was good and re-engineered the kit with a belt that fits my car.

Some lessons learned --
1. Be skeptical and weary of AA's install instructions -- and use common sense when installing. If something just won't work, there is a good chance that AA's instructions are not up to date and/or inaccurate. (P.S. AA is now calling my tuner wanting to know what the correct belt size was for my car).
2. Consult a tuner to double check your install work.
3. Pull all 3 sets of instructions out before starting your install to ensure you integrate them. And know that whoever wrote AA's instructions is not a native English speaker and cannot convey basic concepts well in English so you'll have to do some guessing as to what they mean.
4. If something goes wrong, AA's first reaction will be to blame you and what AA assumes will be a poor install (which frankly if you follow their instructions to a T, you will have a mediocre install). Stand your ground, be insistent, and post your experiences on the boards to hold their feet to the fire.
5. Don't hesitate to contact the CEO of Rotrex, Ole Brødsgaard, at obr@rotrex.com if you are not getting solid and responsive help from AA. There were a couple of times that AA engineers contradicted themselves and one time I actually caught them fibbing (they did not realize I was speaking to Ole and they told me that Rotrex was on vacation and would not be back for 2 weeks). I asked the AA tech to confirm his assertion again (and BCCd Ole) and the very next day I suddenly had a new S/C on the way to my home. It was 2 2/3 weeks before AA would agree to send me a new S/C. Now that I know the failure was due to an AA design flaw, you can imagine I am pretty miffed.
6. Correspond with AA and Rotrex via email. You need everything in writing-- don't believe anything anyone tells you and document everything.

Slick-Vic
