around 8psi before you would needs pistons and rods.

does the max boost change at all if you add a front mounted intercooler?

Its not really how much boost (I mean don't get me wrong... too much boost will cause problems) but rather how much power. i'd suspect somewhere around 300rwhp and you'd be fine.
