Cost will be zero. But the inconvenience factor (as they aren't close to me) reasonably high. When asked if a loaner was available the reply 'um, no. we arent authorised to offer them'.

The site must be wrong (and its 18 months old, I thought this was new). Advice in the States suggests all E46's between 2001 and 2006.

(Mine has a build date of Nov 2004. )

I've used Radar Mirror. Top notch service. Took a little longer than 3 days (we're a long way away down here) but was worth the wait. An OEM replacement from the AU stealerships is over a grand.

Not true. Anecdotally have heard the same however have had drilled and slotted rotors on my last 5 cars. All of which saw extensive time on the track. And none of which cracked in any way.

Subframe is my guess. Sadly the cracks can't always be seen until you remove the protective paint. Get the car up on a hoist and remove some paint from the area where the SF bolts up to the body.
