Ok. Made the gasket. Thanks Stu.

Found a 3.38 diff for $300. That's not bad for Canada.

The car is still in pieces. Fighting with the O2 sensors now.

The car is back together. Here is the outcome:

Replace last three parts of the cooling system (two plastic pipes and one rubber hose) - done
Fix cold start issue - done, it was the tiny one way valve for the SAP vacuum line
Fix drivability (throttle response) - done, not sure what fixed it, probably the ICV
Eliminate detonations under heavy load - gah .... still doing it.

I'm gonna wait for ECU to adjust. If it doesn't go away I'll be back to drawing board.

Rats. The engine spewed oil today. Hard to find the source. Looks like OFH. Which as all you twinscrew owners know is a bitch to get to.

Check your dipstick housing o-ring - I have lost one on both cars in the past and it poured oil

If it is the OFH - you CAN swap it with the SC in place - it is actually not that bad to swap - I have had to do it when the belt tensioner broke and took part of the OFH with it

I can't quite see where it's coming from. The whole bottom of the car is full of oil. The exhaust side of the engine looks ok.
But when I look up from the bottom of the intake side I see oil around the VANOS feed line.
The area around the dipstick tube is messy but it doesn't look like the source.
Thanks guys.

P.S. I'm thinking it might be a good idea to reinstall the SC again as it looks like I might not have a good seal. I'm down about 1PSI from what I used to see on the gauge.

Ok got it. What a pain in the ass to get that last OFH bolt.
It's the VANOS oil line. I pinched it with the compressor.
Looks like I only lost about 1qt of oil so the engine is ok. It sure looked like more oil, the whole bottom of the car is covered.

I also put the original headers in because I need to get through smog test. The race cats I got from Stu didn't eliminate the CEL. Either the cats are too old or not getting hot enough.
Anyway, the smog test program should be discontinued after this year so I can put the catless headers back in and just get a tune that ignores the post cat sensors.

And I don't want to jinx it but I might have solved the pinging problem by buying new pre-cat oxygen sensors. I have no idea why I didn't start with something so obvious and fairly cheap.

Really like your car. I just bought a 2003 325iT 5 speed, your thread has provided a ton of inspiration.

Take that dealer sticker off! Use a heat gun or hairdryer to heat it up, scrape it off with your fingernails like a man, and use adhesive cleaner + compound to clarify the paint. I do it all the time on VERY old cars and have never had one so bad that it doesn't come out looking great. Especially on white!

Heh, I'm just really lazy. I might do it when I'm gonna clean up the doublesided tape from the spoiler. The spoiler fell off the other day
I'm really torn between keeping it off and putting it back on. I love it from some angles and I think it looks tacky on otherwise stock car (hehe) from some angles.

Screw the cosmetic stuff. I have a new suspect in my pinging issue. The crank case is directly connected to the intake between the TB and the compressor. If I had a leak somewhere at the top it wouldn't leak oil out but it would suck additional air in causing it to run lean.
ESS offered to take a look at my car but shipping it to Arizona would be probably quite expensive.

Ok, I think we are getting close. I think I got the culprit - crank case air leak. When I disconnect the CCV hose and plug the intake side the car runs much better. Smooth throttle reaction, good cold start behaviour. It's still pinging a bit but I'll give it some time for ECU to adjust to the new setup.
