I filed a claim at my dealership with BMWNA about fixing my subframe. I met with my service advisor who had a BMWNA regional engineer come and inspect my car and make the claim on October 23rd. After two weeks have gone by I finally called my service advisor and he said that they called him and were getting estimates at body shops. We are now in the fourth week and I still have not heard anything. This is my first claim with BMW and I realize that if they fix this it is out of good will but the process just seems to be taking absolutely forever with no updates at all. I hope that this is not just a stall tactic and that something actually gets accomplished, but then again that is a shot in the dark. Just thought I'd let you guys know my experience so far and I'll keep you updated.

I am copying this post from another thread so that it gets added onto this master thread. I hope this information may help others understand the failure and at least one theory as to why it is occurring:

Being a materials science engineer with a lot of training in failure analysis I wanted to understand what was going on with this failure. So I doug rather deep into this issue in order to figure out how to best repair my car. From what I have found the part numbers for the "rear axle support" (which is the sheet metal component that contains the mounting points for the differential carrier (also know as the subframe) are identical for the coupe and sedan. That being said, the coupe and sedan can and do have significant differences in overall body stiffness that may come into play. The touring seems to use the same parts, but never having crawled under one I can not comfirm that. Sometime in late 2000 through early 2001 BMW changed the sheetmetal in this component of the body. The geometry of the sheet metal changed and several people have hypothesized that they may have increased the sheetmetal thickness. I have no data there, and would be interested in finding that out at some point. The dramatic dropoff of failure rate is most likely related to the redesign at this point as there are plenty of high milage 2001 cars out there and we are not seeing the failure rates nearly as high as the 2000's were last year at this time. As to why 328Ci's seem to have a very high failure rate? Well, there were not a lot of them, so that brings up the rate. I agree that torque is also is a likely part of this. Some have also proposed that the DSC activation may increase the stresses in this area due to the increased loading when it activates (the chasis squats in the drivers side rear). After looking at this for quite a while, My conclusion was that the failure is a fatigue failure due to forces from the drivetrain and possibly with DSC activation. Torque from the engine will twist the subframe causing the driver side mounts to be pushed up into the car. The subframe bolts into a plate that is welded with 4 spot welds to the sheet metal of the body (the rear axel carrier). Unfortunately, BMW decided to spot weld this on one side only. Due to the fact that the bolt is screwed into the plate inboard of the spot welds, and the fact that the sheet metal is so thin here, results in the plate rotating and causing deflections in the sheet metal. The plate extends past the spot welds and thus pushed down on the sheet metal outboard of the spotwelds, like a lever arm. This results in tension applied to the edge of the outermost spot welds. BAD idea. What they did was apply high stresses on the heat effected zone of a spot weld. For those who are not engineers, the heat effected zone is where the metal gets heated durring welding, but does not melt. The mechanical properties are significantly reduced in this region, the least of which is the fatigue properties. So we have reduced mechanical properties and a stress concentration and high cycle loading. No wonder we have failures. Every failure that I have been able to get a photo from the outboard side of the mount has the same crack pattern at the spot welds. The fact that my car which I caught very early in the failure shows the cracks orriginating from the spot welds, suggests that this is where everything starts. Turner Motorsports in Mass backs this up with their experience where they always see the cracks starting at these spot welds.

This could have been avoided if the sheet metal were thicker, reducing the stresses or deflections, which ever way one wants to look at it.

As to the other comment on photos, everyone looks at these mounts from near the rear differential, inboard of the mount. If you wait to see a problem there you increased your problem from a $1200 to $1600 problem to one that may cost more than $4000. As can be seen in this image of my car from this location there is hardly any evidence of a crack in my car from the inboard side. http://www.pbase.com/cliffwarner/image/65939874 What you need to look at is the spot welds as I showed in one of the photos in the following link: http://www.pbase.com/cliffwarner/image/65939561 You can see this easily if you jack up the rear of the car and remove the rear drivers side wheel. You will look directly in at the mount and see the four spotwelds. If you can feel any ridge there, you have fatigue cracks. Note that these are not tiny cracks. In my car one crack was over 2 inches long and ran between two spot welds and back toward the mount.

I WOULD HAVE TO SAY IT IS A STALL Tactic as you call it. I had that happen to me once and they wouldnt fix the issue that they themselves caused, one word. lawsuit. they have to sart being filed, once 1 persons wins this case, the rest of us just will have to go back in the file and say no more , we will ALL get our subframes fixed. no need for bmw too file a recall. if one person wins this one , all will just have there little reference papers to back them up of when bmw lost this case.

i took mine in 3 weeks ago and a rep came and looked at and said they'd cover most if not all of the repairs but it had to be done at an authrized bmw collision center, which the dealer it was at did not have. So i had it towed 2hrs to a bmw collision center. That was the beginning of last week. As of yesterday they hadnt started on it yet. I was told they are deciding on the best way to fix it. They were suppose to start today or tomorrow, i'll be calling them in the morning to find out what they decided and how much they'll cover. In case some of you dont know, turner motorsports actually makes a kit to repair this probelm. I used that in my arguement with BMW saying that if this was only a problem with 2-3 cars no company would take the time to manufacture and mass produce a repair kit. Will keep you posted. I dont have deep pockets but if they try to back out i would love to file a lawsuit. The evidence is there to win, just have to go through the headache.

I am quite familiar with the Turner kit, it is in my car. What most people do not understand though, is this does not work for repairing the failure when the failure is far gone. If you go up six posts in the long one by me, you will see the link to the photos from my car. These were relatively short cracks compared to most cars I have seen photos from where the mount is totally torn through the sheet metal. When it is completely torn through, the Turner kit is not sufficient to fix the car. In the case of my car with small cracks, the kit could be applied after the cracks were v-notched, drilled out at the tip, welded, and ground flat.

When the mount is torn out, they have a ton of work to do. I saw the photos from the BMWNA approved repair performed at a shop near me. They have to remove the interior from the back of the car to the front seats. They then cut out an enormous amount of sheet metal in th floor of the car to remove the old rear axle support. Then then weld a new one in. Then and only then can you have the Turner kit applied.

i was just using the turner kit to get my point across that this is happening to more than a handful of cars. BMW called me this morning to tell me that they will be covering 100% of the costs to repair my car.

why does one get covered , and other do not , how does a company with any integrity do this too there cutomers? im honestly confused on this one .

check out the link below , it was posted today. if it is 9k to fix THE RIGHT WAY, then by them "covering" it . does this mean they just do a slap on job for the lucky ones who get picked as valued cutomers. Or do they just do a quicky to shut us up. I think after one is repair an unbias shop should look at the work that is being done to "fix" these bmws for free. I know bmw is not going to eat 9k , they just arent that kind of company in my eyes. does anyone know the honest anwers to these questions?

on average i believe the repairs are $1500-$2500. i had mine quoted at an independent body shop before taking it to bmw and they quoted me $1485 using turner motorsports kit. Also, since the repair is done at BMW it is warrantied.

Well after a month and a half BMW finally contacted me and said they would only cover 50% of the repair, and since it isn't going to be completely covered I have to go to my dealer and pay $90 for the subframe inspection they did a month and a half ago. Needless to say I will not get my car worked on. Subpar service once again.
