I can't seem to get this black felt to go on the way I want to, so I am getting someone who knows how to sew real well to wrap it... it's going to be absolutely sick.
I'm copying this: ![]() Oh and I attached the ears by drilling two holes in the balsa wood for each ear, inserting the wood into the rabbit ball air holes (had to shave a bit of wood off to make them fit snug) and inserting screws into the holes to hold it tight! Unfortunately when I moved into new place this method caused the balsa on one of the ears to snap when a mattress fell on the ear... but I'm fixing it should be no problem. Two holes where the balsa is showing:

Here's what I used roughly: 1 Hardhat (cut it to fit etc) 1 13" Rabbit Ball 2 Tennis Racket sized pieces of balsa wood 2 1" Pipe insulation 4 screws, 2 for each ear to fasten 3 Bolts to secure hard hat 1 Plastic Mesh for mouthpiece 1 Piece of one sided view fabric for mouthpiece 1 Styrofoam ball (cut in half) for eyes, electrical tape for x's 2 Push lights inserted into eyes 2 Velcro strips to fasten eyes That's all I can think of off the top of my head, I got everything at a fabric store and home depot.

1 13" Rabbit Ball bought it 2 Tennis Racket sized pieces of balsa wood home depot didnt have balsa wood i got to find a place with sheets of it or find it online :/ 2 1" Pipe insulation dont want it for the ears, doesnt look as authentic 4 screws, 2 for each ear to fasten got them but do i need a specific kind that'll work? 3 Bolts to secure hard hat got three bolts, again any specific kind? 1 Plastic Mesh for mouthpiece got that! did you fold it over each other to make it more noticeable? (more thick) 1 Piece of one sided view fabric for mouthpiece the guy at the fabric store didnt know what that was, ill google it but if you can provide a link to what you used? 1 Styrofoam ball (cut in half) for eyes, electrical tape for x's got that, how big (inches or cm did you get just to make sure i got the right size) 2 Push lights inserted into eyes home depot had ones that were wayy too big, (unless i need a bigger Styrofoam ball...ill get that online if need be) 2 Velcro strips to fasten eyes got it! I'm not going to make a step by step you gotta have some creativity with this thing it was pretty random. I don't have the mask available so I can't take pics or give exact sizes for screws etc, but just get some nuts and bolts and put them through the rabbit holes and drill them into the hard hat. As far as the hard hat, I just cut it so it would be able to fit into the rabbit ball and take up as little room as possible while still holding my head still. Just find any sort of thin wood and cut it into ears. I used the pipe fitting to reduce stress on the wood which WILL crack if bent enough, and I absolutely agree about the ears not looking authentic, this year I'm using the velvet spandex to tighten around the pipe so it will look perfect... just need good sewing skills. I just found a decent sized styrofoam ball at Michaels, and cut it in half. The push lights came in a 4 pack (1 green, yellow, red, purple) and were about the size of a loonie (little bigger than a US quarter) As far as the mouthpiece goes, I don't know where the fabric or the plastic mesh came from because my boss actually bought it for me, but just go to the fabric store and try and find a fabric that you can see out of from one side but the other isn't see through... good luck! I just duct taped it to the inside of the mask. Let me know if you have any other questions, and PM me that link I love torrenting! Thanks!
